For the past 6 months, the converter has been very noisy. Tha Ford dealer will replace it as warranty only if the service engine light comes on and the catalytic converter is not passing emissions requirements. TO DATE, THE LATTER HAS NOT HAPPENED, AND ENGINE PERFORMANCE REMAINS GOOD. The rattling noise has increased with time and become very annoying. Is there a remedy short of replacing the coverter?

I had the same problem with my 2004 Crown Victoria Sport. At 75000 I took it to the dealer and they replaced 2 of the 4 catalytic converters. The honeycomb ceramic in the converter was loose and slowly destroying itself over time. The check engine light had not come on, but the car sounded like a diesel at idle. The only way to fix it is to replace the converters that are rattling.
